An update.. we have processed the rot here. I initially worked on the top section before realising the forward facing section was also bad.. had I realised.sooner id of cut the replacement section out 3d rather then flat..

Anyway I finished it up yesterday I between childcare.duties and hot weather. The car sits in a heat trap and so gets quite warm in the latest hot weather..

So heres a photo collage of stages I did.. it certainly sounds a lot more solid now the the rest of the frame.does..

I'm ready now for front end reassembly..

The other job was to sort out the ac . I'm suspect of the compressor shaft seal having a leak as the car had been check previously and a leak couldn't be found..

I went through my compressors and unfortunately they are all dirty inside from being left open.. however I then remembered I had one in a box that was meant for a citroen c8 .. the pipe attachment on the end were different however I had a compressor that was the same model and had the correct pipe connection so I swapped the backs over..

My third issue on this task was a charge of no more then 13.2v max.. so needed to address that. I found a.xantia td altinator opened it up and checked the brushes which had plenty of life so assembled it up and put it on..

On start up even at Idle we now have 14.2v .. perfect.

Did you cut up a good subframe for the doner part for the rusty one?
I understand your reasoning for not wanting to change the subframe.

A/c...why would anyone want A/c...?

Well the suprise was i had a subframe that had say outside for 10 years plus.. when I cut the section out I realised jeesus this frame is in surprisingly good order. There was a rot corner. However I've two more if not three more subframes indoors ..

Ac is an absolute must. More so in a car with black leather and we are spoilt with the 207 sw and I can't stand driving with windows open the noise just does my head in. I need the comfort. Its fitted to the car so it needs to work.

Mot day today.. and.. unfortunately she failed this year..

Welding around the rear jacking plates.. inner and small outer holes..not so worried about that..

My other issue was both headlights with no patten or output.. this party down to faded reflectors.. I have replacements with good reflectors etc but the plastic beam thingys are missing so I will need to swap them over. However they are a bit yellowish on the car.

Is there a way to freshen them up before putting in the replacement Headlights..?

Some people have tried peroxide as a method of bleaching the headlamp diffusers, I have tried polishing them, after using Cillit-Bang, which I didn't realise was acid based, as opposed to alkaline, as most household cleaners are.

Once you have shown those sills the welding stick, ensure you rustproof them internally.
On a diesel you can weld those up with the tank still in place, just use a piece of steel as a shield. A petrol car is a different ball game, I have done it, but wouldn't advise it.

Plastic beam deflectors: Iirc, i used T Cut on mine - any mild cutting paste or metal polish will take off the oxidised top layer and make a big improvement. They will need some UV protection applying after, cos old plastic will oxidise again quite quickly. A quality body wax with strong anti UV properties will do

Ahh ha. Cheers. Thanks for the advice. I'm the meantime I need to get the welding done as its the biggest part to do.. then lights and parking cable.

So today was a full on get on and get done day as its suposed to be the dryest day for a while..

And done and finished.. parking brake was just severly out of adjustment, the outer sheath had split but the inner reinforced part was still intact..

For this arrangement I cut a single peace, with a wing part which I bought down and doubled back up and attached to the inner cill upper section, therefore covering the hole in the outer, recreating the cill lip, and replacing the hole i had on the inner cill section. The result to me appeard quite pleasing.

For the off side there was two areas, the inner cill and slight outer in the same area as the nearside plus another right at the end. I know the cill end over laps out to the rear a bit but the hole had reached just into the end of the cill structure so it needed a patch. I forgot to take shots of the inner cill patch, but a aporoched in a different way. Cutting a plate to fit I actually got the shape perfect to fit along the upper over layed factory join so I but joined my new peace against the decent part and it bloody worked. Bringing it down to cill lip height, I then added the outer section seperatly giving it a small 90 deg lip that I then joiner to the plate at the back thus recreating the cill lip then once all zipped up with weld created a perfect solid hammer test sound which I was very pleased with. As results show..

Heres a headlight for comparason.. removed one is the dull poor reflection and replacement much better, but the car had its original units with date stamp 1995 on them. The replacements are 1992 units, I had to remove the nose cone retainer blocks on the inner sides of each lamp for the nose cone to sit correctly..

Unfortunally the main beam on the replacement lamp isn't working so, ill remove it again and interogate it. Its not the car, or bulb as the old one worked, its on the lamp..

Otherwise we are ready for retest.

Are you welding up the trailing edge of the right side cill, or is that the finished job.

You might find that washing the original headlamps out improves them significantly, although that aluminium coating does appear pretty oxydised.
Plastic headlamps can be re coated with aluminium vapour to restore the reflectors.

I've welded up to close the open cill.. prehaps I should of extender it to mimmik the cill end.. but at the moment mot is urgently needed. To us shes a 2nd using car, not a show orniment.
